What would cause this ? Replaced last year due to it being blown .. now it's all burned and half melted ? . Not sure why it would do this ?

Burnt out fuse

That's the fusible link. Something is not right for that to happen!

Evo-gsr is probably right directing you to the altinator but I’ll just add-
I blew a couple of the other large fuses, mainly the ecu one, it happened a couple of times. I went over everything in the car and couldn’t fault it. In the end I bought new fuses and haven’t had an issue since.
What I put it down to was that the ‘fuse’ part of the fuses were corroded and became a weak spot. The reason I think this is that when it blew the first 2 times I didn’t buy new fuses but just swapped from another accessory (power windows) and these other fuses were also badly corroded.
Not had an issue since buying new fuses.

That's the fusible link. Something is not right for that to happen!
Have you checked output voltage of alternator?
Check alt from back of alt or from battery end ?
