Yes must be plumbed back into intake.

Any catch can on the standard fittings in the rocker cover will prevent the blow by oil entering the intercooler plumbing.

Shane, As for custom fittings on the rocker cover: Only do it if necessary or you want to. IMHO its not a must do, but a want to, for your boost settings.
 
Cheers John. In all honesty it's probably more of a "want to" than a "have to" but I've got a spare cover and the paint job on my current one is not so hot so I've figured "Meh - why not?"

Yesterday we welded an aluminium fitting from some engine that Andrew had sitting in his yard into the rocker cover where the 6mm right angle outlet used to be. The fitting has a 14mm internal diameter and about a 1.5mm wall thickness after we drilled it out a little bit so I enlarged the outlet in the rocker cover with a die-grinder then we ran the drill through it all once it had been welded. Looks factory too which is a bonus.

We decided to keep the PCV outlet and hose stock and hooked up to the inlet manifold to maintain vacuum. I want to keep the setup emissions compliant so I'm going to get an enclosed catch-can from Autobarn or somewhere and weld on tabs to locate it in the vicinity of the driver side strut tower (where the factory air-box sits) and then plumb the can into the rocker cover and the air-intake pipe. I was looking at having a custom can made up but when you can get 'em for $80 with all fittings it's not worth paying somebody $200+ to design and fabricate almost the same thing. What we will do though is mount a baffle into the purchased catch-can to assist in keeping the oil in the lower part of the can and the circulating air as clean as possible.

Fun times ahead. I gotta paint strip and clean my spare rocker cover now and flush it out to ensure there are no metal shavings sitting in there - any suggestions on the best way to clean it out?

I use my high pressure gurney for those type of things, or any home/garden type will do, just wash afterwards with degreaser and hang out to dry on the sun or
when the wifes not looking put it in the oven on very low temp for 10-15mins :lol:

I've got a big industrial size oven in my kitchen which would be perfect for drying parts! Nobody else uses it to cook in either - one of the few advantages of living alone! My kitchen table is serving as a secondary work bench at the moment too! :oops:
 
The things Ive done when the wifes not around like baking freshly painted parts ect :lol:
I don't what is is about women and cars, but anything to do with cars apart from them driving them 98% hate ours and the time and money we throw at them :lol: there are the few rare exceptions tho, she did buy me a Sparco Rally steering wheel for it tho :D

What size hole/fitting have people used when they drilled and tapped their rocker cover, and didnt breach the walls of the baffles if they are close. Bigger the better but i dont want to stuff the baffles in there.

I have pulled the fittings out and tried to have a look but cant see stuff at all where the walls of the baffles are.

Also anyone got a better idea on recovering the shavings in the cover after drilling. I was just going to vacume and use compressed air to get it out.
 
Sounds good to me - that's what I did, but first I hit it with a gurney to flush the whole thing out with a whole heap of high pressure water. I just kept blasting water in from different parts of the cover until I was confident I'd gotten all the shavings out.

What size holes have people drilled out without cutting into the walls of the internal baffles?
