i will sort that out ...

have any of you guys triied changing the pulley out of your power steering pump? mines is making a cacklin noise when i start up at mornings i belive its the bearing however i have the 4g93T pS pump hoever the pulley is a little bigger is it possible to interchange these pulleys?

Hello guys today i pulled off the back cover of the gbox and this is what i found !!!

IMG00095-20120310-1259.jpg E2 ring on left E3 ring on right.

Basically the nut was slack on the shaft i took it off by hand without force, the brass gear ring was slack off the back plate and its very worn as u can see .... the wave spring like shim is sort of flat ... so far this is what i found... How do i re tight the nut on the shaft i tried but the entire gear assembly is moving

I have some questions : i have a evo 2 RS box spare sitting on the ground, i pulled off the back cover to compare the two brass gear rings as u will see in the pic, they are not same since the evo 2 ring is smooth and some parts without teeth however the pitch and teeth are the same on the E3 ring, can i use the evo2 brass ring on my evo 3 box??.

With regards to the spring the E2 spring is much more formed than the E3 would that have caused wearing as well, the brass ring from the E3 box was very worn as compared to the E2 ring .

Thanks looking forward to your feedback

Well, at least you know what the noise was now = post #17, a dodgey wavespring not holding reverse synchro in properly, then the synchro bounced around and wore out!

Basically the nut was slack on the shaft i took it off by hand without force.
Geez that pisses me off. When people go to the hassle of working on gearboxes that is a very important part to get right!
Hopefully your bearings on your input shaft arent worn from too much play. Try to wobble the shaft and pull it in and out to check for excessive movement.
Personally I would tear it down to check all is well and good with the input shaft, but you might be OK if there arent any signs of excessive play.
Anyway, yes tighten up the nut and then stake the sides into the grooves so it cant work its way loose again once tightened.

Yes you can use EVO 2 5th gear and reverse synchro rings on the EVO 3 box. The EVO 2 and EVO 3 share the same synchro set.
Just that the older synchro types found in the earlier EVO I and II boxes was upgraded to the new synchros that have teeth all the way around them.

Wave springs are supposed to be wavy like the one pictured on the left in your photo.
The pressure of the spring holds the reverse synchro in place against the hub when you put the back cover on.
It'll have 2 litte tabs on the wave spring that align and hold it in the right place in the back cover.
It is normal for the reverse synchro to get a polished look or shallow groove/wear mark in the top of them from the wave spring.
But not like that, that one is definitely fukd

You can move the shifter into different gears. Im pretty sure selecting reverse gear helps lock the shaft in place (mind blank at the moment lol).
Ive also used 2 x big sockets on a breaker bar for my boxes (one in each hand). Or more recently use one to hold one shaft in place so they dont spin and a rattle gun on number 3 setting to put the nut on the other at 150nm (110ft.lbs), then stake them in place.

^^^ thanks dude , im so relieved i saw these issues before i really pumped this engine....so far i havent felt any shaft movement (in or out)... im hoping for the best .

But you think the noise i was hearing would have been due to the reverse gear synchro slack or the inout shaft slack?? because it was a loud enough sound when driving .. and the brass ring wouldnt have caused such audible noise... im just asking i could be wrong ..

What i saw as well the nut wasnt staked properly becuase it was really slack .. signs are there it was staked but not enough.. perhaps i can order a new nut and because i saw while staking pieces were slightly breaking off.

im gonna use the back end off the E2 box since i saw the E3 back end where the shim fits is worn as well so i will do a complete synchro and back end replacement ...

will keep you guys updated

I wouldnt muck around... pull the box down and check that nothing is damaged or worn ! Usually, when the nut has loosened, there will be collateral damage. I've yet to pull a box with issues like yours apart and find no other damage .

If you arent pulling it down and want to tighten the new nut... Select two gears at once ie a forward gear and reverse. Then stuff a rag between the two 5th gears to stop the input and intermediate shafts rattling around. Then just hammer the nut on with an impact rattle gun, and stake it to the shaft.

+1 for blackvr.
even just check the bearing preloads on the input and inter shafts, these wear the quickest and will show if the input shaft has been flogging around.

to lock your gearbox, select one of the first 4 gears with the selectors (probably first) and then use the exposed selector in your first pic to select reverse at the same time.

Assembled the Gbox and drove the car today.. prognosis : No more shifter movement on 5th gear
: No more funny noise when going off throttle, (very little)

Will align and camber back the wheels since i changed the lower ball joint while i was down there.

Not a bad week after all ... need to connect meth kit and tune !!

Thanks all for the great info and support..
